Can I use a router with a carbide straight bit or spiral bit to mill aluminum stock?
I've heard that carbide blades can be used to cut aluminum, but can I use a carbide straight bit or spiral bit in a router to mill aluminum, or would it be too dangerous? I want to mill some Al but don't have access to a proper milling machine. But at the same time I don't want to try something that has potential to kill me!
It would be like 1/4" thick aluminum stock, and I would be milling away about 1/8" of that thickness (cutting dados) with a 1/2" diameter bit.
You would be putting yourself in harm's way. Aluminum is very soft and has the tendency to cause woodcutting bits to "grab", due to their positive rake angle. A cutting tool for aluminum should have zero or even negative rake angle.
I'd recommend against doing it, but if you try it, have everything clamped down solid, and take very light passes. Use a water-based cutting fluid rather than an oil based one.
